Cast and extruded acrylic look identical on a shelf and behave very differently in a workshop. Cast is polymerised between glass plates, which gives it low internal stress, better chemical resistance and clean machining. If you have ever had a routed acrylic part craze along the cut or a drilled hole crack out to the edge, you were almost certainly working extruded sheet where cast was needed.

Rule of thumb: if the sheet will be worked — routed, engraved, drilled, machined, or used thick — specify cast. If it will simply be cut to size, formed, bonded and installed, extruded does the job for less money. Many fabricators stock both for exactly this reason.

Fabrication Notes

  • Drilling: use bits ground for acrylic and back the sheet. Cast tolerates drilling near an edge far better than extruded, but backing still prevents break-out.
  • Routing: cast routes cleanly at higher feed rates. A single-flute cutter and steady feed gives a near-polished edge that may need no further finishing.
  • Engraving: cast is chosen specifically because it frosts white. If the job is engraved text or artwork, do not substitute extruded — the contrast will disappoint.
  • Annealing: for heavily machined or bonded parts, annealing relieves residual stress and reduces later cracking. Worth doing on anything structural.
  • Cleaning: mild soap and water only. Ammonia or alcohol-based glass cleaners cause fine crazing that cannot be polished out.
Do not order cast when you needed a tight thickness tolerance. Cast sheet varies more in thickness than extruded — that is inherent to how it is made, not a defect. If a part must slide into an exact slot or stack to a precise height, either specify extruded or allow for the variation in your design.

What Determines the Price of cast acrylic sheet

We do not publish a rate card for cast acrylic sheet, because a single per-sq-ft figure would be misleading — the same material can differ several-fold in price depending on the specification. These are the factors that actually move the number, so you can see where your own cost is going and where there is room to save:

  • Thickness — dominant — cast is available up to 50 mm and thick sheet is priced by volume of material
  • Colour & finish — clear is the baseline; colours, frosted and mirror finishes cost more
  • Machining — routed profiles, engraving, drilling and polished edges all add labour to the raw sheet cost
  • Annealing — stress-relieving heavily machined parts is an extra process where it is required
  • Wastage — thick cast offcuts are expensive to waste — a well-nested cutting list matters more here than on thin sheet
  • Quantity — repeat fabrication volumes price better than a single blank
Getting an accurate figure quickly: send the material, thickness, finished sizes and quantity, and say what the sheet has to do. That is enough to quote firmly. If you are still comparing options, ask us for the range across two or three specifications — it is usually cheaper to change the specification than to negotiate the price of the wrong one.

Frequently Asked Questions

What is the difference between cast and extruded acrylic?
Cast is polymerised between glass plates, giving higher molecular weight, better chemical and solvent resistance, higher heat tolerance and much better machining, routing and engraving behaviour. Extruded is pushed through rollers, giving tighter thickness tolerance, lower price, cleaner laser-cut edges and easier bonding and thermoforming. Cast is the fabricator's material; extruded is the economical sheet-goods material.
Which acrylic is better for laser engraving?
Cast, clearly. It frosts to a clean opaque white where the laser strikes, giving high contrast against the clear sheet. Extruded engraves nearly clear, so the mark barely shows. For laser cutting rather than engraving, extruded often gives a glossier edge — which is why many fabricators keep both.
Why does cast acrylic crack less when drilled or routed?
Extruded acrylic carries internal stress from manufacturing, and cutting or drilling releases it as crazing or cracks, especially near edges. Cast has far lower internal stress, so it machines cleanly. If your part will be heavily machined or has holes close to an edge, cast is the safer material despite costing more.
How thick can cast acrylic sheets be supplied?
Commonly from around 2 mm up to 50 mm, and thicker for specialist work such as machined blocks and aquarium panels. Wider thickness tolerance is normal with cast material — a characteristic of casting, not a fault — so allow for it where a part must fit an exact slot.
How much do cast acrylic sheet cost?
We quote per job rather than publishing a rate card, because the specification changes the price several-fold. The main drivers are material and grade, thickness, size and wastage, finish, and quantity. Send the material, thickness, finished sizes and quantity and we will quote firmly, usually the same working day. If you are comparing options, ask for the range across two or three specifications rather than one figure.
What is the minimum order quantity?
For stocked materials we can supply from a single cut piece upward, so there is no barrier to a small job. Non-stocked, imported or specially sourced grades usually carry a minimum set by the manufacturer, often a full sheet or a pack, plus a lead time. We will tell you the minimum and the lead time before you commit rather than after, and will say if a stocked alternative would do the same job sooner and cheaper.
